How We Delivered 5,000 Custom Foil Ponchos for a London Brand Activation

Earlier this year, one of the UK's leading experiential agencies approached us with a brief that standard promotional-merch suppliers couldn't take on: 5,000 fully branded ponchos for a major sportswear activation in London, produced to a very high quality standard, on a very tight deadline.

The reason they came to us, rather than a stock-merch vendor, is worth unpacking. When a top-tier agency is running activation work for a premium global brand, the merch isn't a tick-box exercise — it's part of the creative. A logo slapped on a generic poncho wouldn't cut it. And with a compressed timeline, the usual "design, source from overseas, ship, hope" workflow wasn't going to work either.

That combination — a very high standard and a very tight deadline — is what ruled out most of the market. It's also what we're built for.

The Brief

The agency's concept called for ponchos that would wrap attendees in the brand's identity from head to knee. Not a logo on the back. Full allover coverage, precise colour-matching to the brand's palette, and a finish that would photograph well on the night and survive in attendees' wardrobes afterwards.

The spec was exacting:

  • A bold allover print, with the brand's wordmark repeated across every panel
  • Exact colour-matching to the brand's primary palette — not a close approximation
  • A quality level that felt on-brand for a premium international label
  • Individually packaged, ready for fast distribution on the day
  • Delivered to the UK venue in time for setup

Volume: 5,000 units. Timeline: very little room for error.

Why a Product Brand, Not a Merch Supplier

There's a meaningful gap between promotional-merch vendors and product brands, and this brief is exactly where it shows up.

Promotional-merch suppliers work from stock catalogues. They add a logo, they don't own the base product. When an agency needs something to a higher finish, or faster, or in higher volume — the supplier is at the mercy of whoever actually manufactures the item. That's a lot of variables sitting outside their control.

We're the opposite. We design, manufacture, and ship ponchos as our own product line under the aZengear brand. The tooling, the sizing, the print process, the quality control — all in-house, all already running. When a leading agency needs 5,000 fully custom units on a tight clock, we're not setting up a new process from scratch. We're adapting a known quantity.

That's the difference between maybe being able to deliver and being the partner agencies call when the deadline is real.

How It Came Together

On the product side, we started from our existing aZengear emergency survival poncho — a product we already design, manufacture and ship under our own brand — adapted it for full custom print, and colour-matched the client's palette to the agency's exact spec. Because the base product was proven, we weren't prototyping. We were customising at speed.

On the logistics side, we handled it end-to-end: custom print, quality control on every unit, individual packaging, palletising, and delivery to the UK venue in time for the build day. The agency's producer had a single point of contact and a single accountable partner — not three suppliers on three different timelines.

The Outcome

5,000 ponchos, on-brand, on-time, to the standard a leading UK agency expects from a premium global client. The brand ended up in every crowd shot, every wide angle, and a meaningful chunk of the social content that followed. Attendees kept them — which is the real test of any giveaway. It's only a success if it outlives the event. 

For the agency, the result was simpler: the merch part of the brief didn't become a problem. Their producer could focus on the other moving parts of the activation, while we handled the 5,000-unit detail to spec.
